The Challenge
A quarry operator in central Ohio needed a Komatsu PC800LC-8 mining excavator relocated from a decommissioned pit site in Birmingham, Alabama to an active limestone quarry near Columbus, Ohio. At 138,000 lbs in transport configuration — with the boom removed but the main frame, undercarriage, and counterweights intact — the PC800 exceeded the superload threshold in all four states along the route.
The client had a hard deadline: the Ohio quarry needed the machine on-site within four days to avoid a costly production gap. That left three days for transport and one day of buffer — no room for permit delays or equipment breakdowns. The Alabama DOT and Tennessee DOT both require advance notice for superloads of this scale, which meant permit coordination had to begin well before pickup day.
Additionally, the route through metropolitan Nashville on I-65 requires time-of-day restrictions for superloads — no moves during morning and afternoon peak traffic windows — adding another scheduling layer to the project.
Our Solution
Equipment Assessment and Disassembly Planning
Our dispatch team reviewed the Komatsu PC800LC-8 specifications with the client's equipment manager at the Birmingham site. The boom was already removed in the field to bring overall length under 60 feet. We confirmed transport dimensions: 14'2" wide (track shoes extended), 12'8" tall at the cab, and 47'6" long in shipping configuration. Width was the primary permit driver — at 14'2" the machine exceeded the 8'6" standard legal width by more than five and a half feet, triggering superload requirements across the entire route.
The counterweight stack remained in place. Removing it would have reduced transport weight and potentially dropped the load below superload thresholds in Kentucky and Ohio, but the client's team did not have the equipment on-site to safely remove and separately transport the counterweights. We built the permit applications around the load as-configured.
Route Planning
We selected the most direct corridor for this move: Birmingham, AL → Cullman, AL → Nashville, TN → Bowling Green, KY → Louisville, KY → Columbus, OH. The route uses I-65 northbound as the primary artery, with the final leg running northeast on I-71 into Columbus.
Key route decisions included:
- Avoiding I-24 through the Nashville Curve: The sharp curve at mile marker 211 on I-24 creates clearance issues for extra-wide loads. We stayed on I-65 through Nashville instead.
- Bridge analysis: Several bridges on the I-65 corridor in Alabama and Tennessee have posted weight limits below our gross combination weight. The Alabama DOT superload permit process includes a bridge analysis that generated approved alternate crossings at two locations south of Nashville.
- Nashville time restriction: Tennessee restricts superloads wider than 14' to off-peak hours (9:00 AM to 3:30 PM and 7:00 PM to 6:00 AM). We planned the Nashville transit for a 10:30 AM arrival with a 45-minute buffer.
- Ohio I-71 corridor: Ohio's permit system (OHGO) approved the I-71 route from Cincinnati to Columbus without restriction for our dimensions.
Superload Permit Coordination
Superload permits were required in all four states. Each has its own process and timeline:
- Alabama: Alabama DOT superload permits are processed through the Alabama Permit Office. The state requires a bridge analysis for loads over 120,000 lbs. We submitted seven days in advance and received approval in five days, including two bridge crossing modifications.
- Tennessee: Tennessee TDOT superload permits are issued through the Oversize/Overweight Permit Office in Nashville. Tennessee also required a bridge analysis and approved alternate crossings at the Elk River bridge near Pulaski. Permit turnaround: four days.
- Kentucky: Kentucky Transportation Cabinet (KYTC) issues superload permits online through the Kentucky Permit System (KPS). At 138,000 lbs, the load triggered KYTC's engineering review requirement. Approval was returned in three days.
- Ohio: Ohio DOT issues superload permits through the OHGO portal. Ohio requires pilot car coordination documentation at application. Permit issued in two days after we submitted pilot car confirmation letters.
Pilot Car Coordination
At 14'2" wide, the load required front and rear pilot cars in all four states. Tennessee additionally required a Mississippi River–style communication protocol between the lead pilot, the transport driver, and the rear escort. We arranged certified pilot car operators with experience on the I-65 corridor and confirmed radio frequency assignments before departure.
Pilot car operators conducted an advance route survey the morning of Day 1 pickup, confirming bridge overhead clearances and flagging a low-hanging utility line on the county road access near the Birmingham quarry. Our driver avoided that stretch using a longer county road bypass identified during the advance survey.
Transport Execution
The PC800 was loaded at the Birmingham quarry using the site's crawler crane to position the machine on the 20-axle multi-axle RGN trailer. Load securement followed standard heavy haul practice: primary chains at designated OEM tie-down points, secondary binder chains across the undercarriage, and dunnage blocking under the tracks to prevent lateral shift on uneven grades.
Day 1 covered Birmingham to Nashville (184 miles), including the Nashville transit during the permitted daytime window. The convoy staged overnight at a secured heavy haul yard south of Bowling Green, Kentucky.
Day 2 ran Bowling Green to just north of Cincinnati (157 miles). The Kentucky permit required a weight station stop at the Elizabethtown port of entry. The load was inspected without issue and cleared in 22 minutes.
Day 3 completed the move from Cincinnati to Columbus (107 miles on I-71 north), with arrival at the quarry by 11:00 AM — ahead of the agreed noon delivery window.
